Rico also look into Uerathane as an option. This was discussed over the weekend and as yet I don't think anyone has done it.

Urethanes may have improved no doubt, but the ones gluing the bonnets together on my old hilux farm utes have all separated over time leaving the bonnets and their supports no longer joined together.
The biggest problem with urethane is that you have to lap the panels to join them. You get different expansion rates at the lapped areas when the area is in the sun and gets hot you will see the lapped area. Even welded and bogged lapped joints will do the same. Sorry if I upset anyone but I can't say I have ever seen windows filled in that don't look like crap after a few years especially if the van is driven. It's just such a flat in your face panel.

Its quite clear that this is a devisive subject, I thought one way to do it might have been to remove the entire panel by basicaly unpicking the welds down the sides at the major seams, the seam at the top of the roof cap and the one down the side where the rust tends to begin, and hand fab a panel to suit. A lot of time and money I know but in my thinking was these joins would then be where the factory seams were, a big job yes, but would it give the desired finish?
Its been well looked after,1977 hilux, one owner, furthest trip it has ever done was from here to Woolongong. Only had 113000km on the clock when the speedo stopped working in 1994.
As you can see the eurathane has come unstuck on the bonnet and it had nothing to do with the bend I put in the bonnet to clear the small truck battery I put in it!
Rico I think HZVAN on here filled his windows in by welding them.
I've spoken to MAXVAN down in Vic and he quoted me around the 2K mark to fill mine in including paint but he is busy and you would be waiting to get your van in.
The Empire Van has had it's windows welded up as it was originally a police van. I'll post some pics of inside and out when I bring her home. Outside looks as straight as inside a little messy.
